Ford IBM AI Visual Inspection Catches Defects 200% Faster

Ford Motor Co. has installed IBM's Maximo Visual Inspection computer-vision technology at 17 of its North American manufacturing facilities under an internally branded Mobile AI Vision System (MAIVS), where the deployment has now run 150 million individual inspections and flagged 400,000 quality issues a human worker may have missed, reducing warranty claims and rework labor by catching assembly-line defects in real time before they propagate further down the line. Ford has been partnering with IBM on the technology since 2020, installing 40 new inspection systems this year alone at its Michigan facilities and at its Kentucky Truck Plant adding 1,200 inspections, 203 new inspectors, 72 new technology tests, and six times the number of AI-powered inspection tools for the 2026 Expedition SUV compared with last year's model launch. According to Jason Barger, Ford's advanced manufacturing IT vision systems and cyber security product manager, "If that connector is not fully seated within the station, then it makes it all the way to end of line, now we've got several hours of heavy repair right to get to that one-second fix of that connector," illustrating why catching a defect at the right station is far cheaper than repairing it later. The workflow reads the VIN and vehicle build complexity at each operator workstation, cues the system to image a particular area of interest such as door panel components, electrical connections, or wiring routing, and runs inference on-device on iPhones mounted at over 1,000 operator workstations, with the cloud-based platform returning pass/fail results in real time and the system supporting standard IP cameras when stations need to be moved. The machine-learning model is trained on both good and bad images collected by Ford, and when a defect is flagged such as an unseated electrical connector, the issue is logged into Ford's Quality Operating System where the operator fixes it on the spot, an in-station process coach closes the concern and clears the vehicle for release, or the line can be stopped for immediate correction. Ed Neubecker, principal automation specialist at IBM, said at the 2026 AutoTech conference in Novi, Michigan that EV and software-defined vehicle complexity is driving demand for more advanced inspection, since EVs contain more wiring and connector inspection points than ICE vehicles and software-defined vehicles bundle more sensors, electronic control units, and display screens with zero tolerance for failures, and Ford recognized IBM with an IT Innovation Award in 2021 for the underlying technology that is now scaling across Ford's North American assembly footprint.
